Managing and Mitigating Transformer Oil Leakage Risks
Oil leaks in transformers can lead to serious operational and environmental issues if left untreated. Transformers are susceptible to oil leakage which can be caused by corrosion or faulty welds. This leads to breakdown of fins, flanges, valves, seals, and pipework.
If leaks are not stemmed and repaired, further deterioration will occur resulting in loss of oil, environmental damage, downtime, ongoing maintenance costs and potential high replacement costs. These costly implications can be quickly and simply prevented using Belzona’s transformer leak repair and sealing solutions.
With Belzona’s transformer oil leak solutions you will:
- Avoid expensive drain down procedures
- Reduce expensive replacement costs
- Prevent environmental damage
- Minimize downtime
- Eliminate the dangers of repairs involving hot work
What Are the Most Common Transformer Oil Leak Problems?
Flange and Gasket Joint Leaks
Flange faces and gasket joints on transformers are common leak points due to gasket aging, thermal cycling, and loss of bolt tension over time. These interfaces, found on tank covers, radiators, and pipe connections, can allow oil to seep through when sealing surfaces degrade or become uneven. Belzona solutions are used to restore flange integrity by rebuilding damaged faces and providing durable, oil-resistant sealing systems, often without requiring equipment shutdown.

Bushings and their mounting interfaces are critical sealing points where conductors pass through the transformer tank. Oil leaks can occur due to gasket deterioration, thermal expansion, or mechanical stresses at the bushing base or turret flange. Belzona solutions are used to seal these areas by rebuilding sealing surfaces and encapsulating joints, providing a reliable, long-term repair without the need for extensive disassembly.
Transformer Turret Leaks
Turrets are raised sections on the transformer tank that house bushings and associated connections, making them critical oil-retaining interfaces. Leaks commonly occur at turret flanges, gasket joints, and bolt connections due to thermal cycling, vibration, and gasket degradation. Belzona solutions can be applied to seal and encapsulate these areas, restoring integrity and providing long-term leak protection without requiring major disassembly.

Radiator and Cooling Fin Leaks
Cooling fins (radiators) are thin-walled structures used to dissipate heat from transformer oil, making them particularly vulnerable to leaks. Over time, corrosion, vibration, and thermal stress can cause pinholes, cracks, or joint failures. Belzona solutions are ideal for sealing these leaks by providing durable, oil-resistant repairs on thin surfaces, often applied in situ without interrupting transformer operation.

Weld seams on transformer tanks and associated components are critical structural and oil-retaining areas that can develop leaks due to fatigue, poor weld quality, or corrosion over time. These leaks often appear as fine cracks or porosity along the weld line. Belzona solutions can be used to seal and reinforce these areas, restoring integrity and providing a long-term, leak-free barrier without the need for hot work or shutdown.
Beyond leak sealing, Belzona materials are also widely used for general transformer refurbishment, including the repair of corroded tank surfaces, restoration of damaged pipework and valves, protection of structural steelwork, and rebuilding of eroded or worn components. These solutions provide durable, chemically resistant coatings and rebuild systems that extend equipment life, improve reliability, and reduce the need for costly replacement or extensive downtime.

Frequently asked questions
Transformer oil leaks can be repaired using cold-applied Belzona polymer repair systems to seal and reinforce damaged areas without welding or other hot work. The repair method typically involves identifying and controlling the leak, preparing the surrounding surface and applying a suitable repair composite, with reinforcement where required. For example, Rezitech’s transformer cooling fin repair used Belzona 9611 to arrest the active leak, followed by Belzona 1212 and Belzona 9341 Reinforcement Tape to create a reinforced seal.
Some external transformer oil leaks can be repaired in situ without shutdown or oil draining, using an appropriate cold-applied Belzona system. However, this is not suitable for every leak: some repairs require draining and an outage. The decision depends on the leak location, damage severity, operating conditions and safe access. Any proposed in-service repair should first undergo an electrical-safety and repair-suitability assessment by authorised site personnel; cold application does not remove electrical hazards.
Belzona 1161 (Super UW-Metal) and Belzona 1212 are surface-tolerant epoxy repair composites suitable for selected transformer oil leak repairs. Both are designed to bond to wet and oil-contaminated surfaces, while Belzona 1212 offers rapid curing for emergency in-situ repairs. These materials can be used to seal leaks, rebuild localised damage or bond repair patches, depending on the application. Product selection should account for the substrate condition, operating temperature, leak characteristics and required curing time.
Belzona systems can address transformer oil leaks at flanges, gasket joints, bushing interfaces, turret bases, radiators, cooling fins, weld seams and associated pipework. Depending on the defect, the repair may involve sealing a joint, rebuilding a damaged surface, bonding a patch or applying a reinforced barrier. Each location requires an appropriate repair method; sealing an external leak does not automatically resolve underlying mechanical damage or deterioration within the transformer.
Rezitech Services is the sole Australian distributor for Belzona, supplying repair composites, protective coatings and application services. Rezitech supports customers across Australia and can assist with product selection and application guidance for transformer oil leak repairs. When requesting advice, provide photographs, the leak location, operating temperature, oil type, whether the leak is active and any shutdown or access restrictions so the proposed repair can be assessed against the actual service conditions.
